Haven't heard of this happening before! Lol. What size (wattage) is the headlight bulb? I have a feeling the bulb is too big for the bike. The stator can only put out so much power to run the headlight. Still, I'm suspicious of the wiring. Has anybody messed with the wiring on this Blaster? It's almost as if the light has been accidentally wired-in with the 12V CDI ignition system. There should be a separate coil under the flywheel to run the light.

If this isn't the case, check all the wiring again and do a resistance test on the lighting coil under the flywheel. (It's one of two on the stator plate). A repair manual will walk you through the steps and give you a resistance value to reference.

First, a quick lesson in blaster electronics.

There are three copper wound coils under the flywheel. A lighting coil (which produces 55watts peak at about 35 VAC), a source coil, and a trigger coil.

The lighting coil is hooked to the voltage regulator which is an internal short to anything over 14VAC to limit the voltage on the lighting circuit to anything between about 7VAC (when you are idling) to 14VAC at peak RPM.

The source coil is what charges the ignition coil primary leg.

The trigger coil is what tells the CDI box when to fire the ignition coil and spark plug.

I don't THINK it's possible to power the ignition coil off of the lighting coil but stranger things have happened. You need to check the wiring under the flywheel to make sure one of the enamel coated wires didn't get rubbed bare and short out. Also, use the wiring diagram in the manual to check your wiring connections under the hood in front of the handle bars.
