My son and I rebuilt the clutch on our 2001 blaster. After getting all the adjustments right we closed the clutch cover put oil in it and he drover it down the driveway slow maybe up to 3rd gear. He came back saying it's making a noise I had him turn it off. Wheel it over and removed the clutch cover once again to find the boss clutch missing 3 spuds and the inside of the clutch cover gouged really bad. My question is what would cause this??

got any pics of it?
what kind of oil and how much?
sounds like whatever was really wrong to begin with is still broke lol:)

Sae 80 full bottle and the nut holding the boss clutch was loose. Tightened to 58ft lbs. new washer folded over. Springs tightened to 9ft lbs.

wrong and wrong
it is 10w30 in the manual others are considered but not 80w bad idea
80w oil destroys clutches and it holds ''650ml''......... not 946ml which is 1qt

real problem was the nut sounds like but dont put anymore then 650ml in and dont run 80w:)
80w is better for gears but not clutches/and blaster dont strip gears...that more on the lines of a 400ex :D:D

The reason why we even messed with the clutch was because of it not engaging. Did the adjustments found the nut had come loose bought a new washer. tightened the nut folded the washer. Replaced everything. Just couldn't see how the oil that has the same viscosity of 10w30 would cause the damage.

other members will help give it a few hours:)
sounds like you need a new clutch boss regardless:)
what type of clutch kit did you buy just out of curiousity?
yes the oil would not have broke it that quick ,but still not the greatest idea to overfill it or yah know:) a yz250 does not even hold a full qt!!!
there is other threads of peeps saying 80w destroyed there clutch steel/fibers but the boss and basket maybe not:)

Did you align the two dots, one on the pressure plate and one on the clutch boss? After market clutch boss ? Stock springs or aftermarket heavy duty? << not that it should matter but breaking the "spuds" off suggests over torqueing. How many plates and fibers? are you using the stock recommended spring washer disc thingy? << I forget what its called sorry..
