Just got a blaster on trade. Dude said the piston was seized so I got it with the top end already tore off. There's a few things that worry me:

1. Little bit of side to side movement with the connecting rod.

2. When you get the rod moving there's a bit of noise in the bottom end like maybe the bearings are bad.

3. Engine is off and when I put it in gear and turn the little sprocket, there's a slight clunk in the engine which I don't think is normal. Also, if it's in gear and you hold the sprocket but move the crank around by the rod, the sprocket doesn't try to move. shouldn't it? If I take my hand off the sprocket it turns slowly

I know I need to take it to a mechanic and have them tear it down to have a look but they charge $50+ an hour around here and I'd like to narrow a few things down myself. Guy I got it from said the bottom end was fine. I'm thinking otherwise.

Also, I noticed a bolt in the rear end missing. There's supposed to be two long bolts in the rear to keep it from twisting, well, I am missing 1. And the little two adjuster bolts for the chain tightness are gone. X(

all good things to be considered, where you located ???
we have a builder on here that seems to have a big red and yellow "S" on his machinists apron, he's hooked up a bunch of us recently, in a very timely manner, including shipping to and fro, for very decent prices, and usda grade "a" work
trust me, i tried to do some of the work myself, the tools needed are over $100, and ended up re-sending the whole motor to him anyway, she purrs like a kitten now< well, really a big white siberian tiger
just click the link at the bottom of my sig

Get a Clymers manual and go to town taking it apart. A little side play is ok on the rod. Sounds like the bottom end is shot also. Sounds like this thing is rough. Get a manual and you will be able to fix it.

I'm in Ohio. Just a little South East of Columbus. It's not much side to side play at all. I thought about getting a manual and just doing it all myself. I'm pretty good with my hands and not a bad auto mechanic at all. However I know these engines are different. I'm pretty confident I can get it done though.

some side to side in the rod is ok (just a little)
sounds like the crank bearings need to be replaced
and when you put it into gear and turn the sprocket and feel a clunk thats normal, its the transmission going into gear. if its in the 6th gear it wouls take alot of revalutions to spin that sprocket making it fell like its not moving, nutrual will also feel like that

I know it clunks going to gear but say I put it in first, then turn the sprocket by hand. Every rotation or so I hear a little clunk.

Think I'll look and see if there are any on ebay for cheap tonight. I thought it may be newer than 2002 since it has rear disc brakes but an online vin decoder verified it is indeed an 02.

ha you guys are awesome. So does the clymer show more detailed how to's or no? I just found a couple cheap. 1 for $24 shipped 6-12 days and 1 $25 shipped 1-6

no changes between 04 and 05 I prefer having the book don't want my lap top in a puddle of two stroke oil.. lol... If you are mechanicaly inclined and don't mind dropin a couple hundred or so on the case splitter(most expensive 100-200 bucks) crank installer if you replace it ever,(50 bucks) flywheel puller(15 bucks) flywheel holder(don't know cost I use an impact driver to get off the drive gear nuts) besides that and some circlip pliers all you need is a good set of metric sockets and box wrenches up to 19mm. hope this helps. I do all my work besides boring myself and I love it. I hate to ask but rep points are always appreciated.
